Can you design the packaging as well as the product?

Yes, and designing them separately is where most damage comes from. We model the insert or tray around the real product, print it and load it, then send it through a courier to see what happens. Print and graphics stay with your packaging supplier.

How do you test that something survives shipping?

By shipping it. Printed prototypes get packed and couriered, dropped from bench height, stacked and left in a van overnight. It is not a certified drop test and we do not pretend it is. It finds the obvious failures, which are most of them.

Can a product be designed to ship flat?

Often, and the saving is larger than people expect once you count volume in a container and space in a warehouse. It usually costs an assembly step at the customer's end, so the design has to make that step obvious and pleasant. That is the harder part.

What causes most returns?

In our experience, damage in transit, something that feels cheaper than the photographs suggested, and assembly that defeats a normal person on a Sunday. All three are design decisions. Ask your returns team which one dominates before spending anything, because the fixes are different.

Can you design it to be repacked and sent back?

Yes, and it is worth doing where returns are common. A pack that only closes one way, with the product held in one orientation, comes back intact and resaleable. Packs that are impossible to reassemble tend to arrive as write-offs instead.

Does this add much to a design budget?

A little at the start, usually one extra round of prototypes and some courier costs. Against the cost of a return rate it is small. If you already know your damage and return figures, bring them, because they tell us where to spend the effort.
